Hi everyone as promised an update, the zetec lump came out with no major issues and a list was created before even begining.

This included disconnection of various bits and bobs starting with battery, fuel pipes water pipes, exhaust, engine loom gear linkage, drive shafts, radiator and mounting brackets all came out with ease apart from the engine itself, next time i will pull the engine out from underneath as firstly the brake servo was in the way, which then required the removal of starter motor ,power steering pump, not to mention parts of the gearbox mounting brackets that where still fixed to the gear box with a little pushing and shoving me and steve got the lump out. The whole process took us around 6hours thats including tea breaks and burger and chips, we didnt rush this process and everything was checked and then double checked before the hoist was jacked up and the engine lifted. its well worth taking your time with the engine removal as some serious damage could have been done making more unnessarcery cost and hassel this is only a guide covering the issues and problems me and steve had to overcome and as with most fords some parts differ and may cause you more difficulty than we encounterd if you are at all unsure enlist the help of a specialist i am fourtunate to have the help of a mechanical looney who would gladly roll the arches of my cab with a scaffold bar and a trolley jack.

day 2 at mad ste motorsports headquaters steve had done one for the day for a show down in surrey (Idiot !!!!) so this gave me a good amount of time to attack the engine bay and gear box armed with a bottle of Gunk a pressure washer and my OCD i scrubbed.

I found that a tooth brush a old wheel cleaning brush and a 4 inch paste brush was all i needed to get in all the nooks and get the job done due to yesterdays strip out i was able to go nuts and soak everything once clean any bits of rust where cleaned back zinc primed and recoated in some halfords ford diamond white once finished there i turned my time to the gear box Warning do not pressure wash this part next to your nice white cab only an idiot would pressure wash the cup which holds the drive shafts still half full of CV Joint grease and fire it over myself and the front of my nice white cab once degreased it was then resprayed in matt black i was rather pleased with the finished product

today should have been refit day the weather sharp put an end to that, thought there where some positives from today the first and main one steves parents my second family gladly paid out £160 for a brand new clutch for my new baby, a part i was planning to replace in the next few months due to an extreamly tight budget and definatly not recomended as it was blue, so as you can all imagine i was over joyed with a selfless act of generosity which i will probably talk about for the rest of my life.

I have never been so moved and trust me i have seen some amazing acts from ppl during my time within the armed forces.

The extra time i had due to weather allowed myself and steve time too wire wool the head and prep the fuel rail to enhance the looks of my engine. All ancillery componants where refitted starter motor, power steering pump, brand new water pump and replace oil and fuel filters, it also came to light during a discussion about the airbox in general which entailed me huffing about loosing my massive cone filter from the zetec due to the rs2k havin an idle control valve fixed to the side of the air box.

Inside we discoverd a K&N panel filter ( I believe the word SWEET!!!!!!!!!! shortly followed, and thoughts of the cone filter quickly vanished FOR NOW!!!!!!!!!!!! )

The new clutch was fitted using steves technical tool of alignment see photo and the gearbox then fitted back onto the engine," Damn she is startin to look pretty" the head gasket kit arrived late on and cost a massive £83.56p!!!!!!!!!!!!!! and tommorow will be the first point of attack. I still have fingers crossed that my exhaust manifold arrives tomorrow this will for me finish the look of my engine.

We also discoverd that the zetec starter motor can be used on the rs2k engine however !!!!!!!! there is some small amount of modification required to the mounting bracket where it fouls the bottom of the cylinder block this could be bent or steves personal fav grind the bugger off

enjoy the pics ppls

my personal reccomendation would be a mk5 loom and ecu as there is no pats making the wireing more simple will let you all know once i have her back and in good form
